Hi all, hoping there's some knowledge able to help out ASAP!
Accelerated to overtake last night and heard a loud pop, EML light appeared and car went into limp mode with what sounded like a hole in the exhaust somewhere. Managed to pull over 100yds up the road to ensure car was still driveable so I could limp it home.
Started investigating tonight and the noise appears to be coming from the area of the intercooler.
The more I stripped it down the more certain I am that is where the noise is coming from. I'm in too deep now to get the car to a garage and ask them to do it so I'm after some advice on how to remove the intercooler for investigation and generally give the area a good clean up of all the gunk and stuff in there..... And also any previous experience anyone has had with this!
Many thanks!

It could be a few different problems all relating to the intercooler, the loud pop and the engine going into limp mode.

1/ The limp mode is probably caused by the engine producing to much boost and could be caused by the following items.

2/ Boost band clamp come loose or broken.

3/ The aluminium boost pipe split / broken.

4/ One of the silicon flexible pipes split.

5/ The actual intercooler could have split, cracked or come apart at the seams.

The attached screen shot will assist you, but feel free to ask any question and I will endeavour to help.

I've got a Bluetooth plug and torq app so I'll get them tomorrow night.
Does the bumper need to come off to get the intercooler out?
I've so far removed arch liner battery and tray and the airbox pipes from above and a couple of clips to pull the lower black plastic part of the bumper off slightly.
Whats next?

Yep, done that and a couple of clips holding the lower bumper on to try and pull it forward slightly. Just left it at loosening (what I think is) the top intercooler hose under the battery tray and air filter feed pipe. On hold till Thursday night now unfortunately.
Are there any retaining bolts/screws holding it in or is it a case of removing pipes and wrestling it out?

UPDATE
Intercooler is finally off, after much swearing, shouting and bloody knuckles!
Apart from been covered in gunk, the only issue I can see is the orange (rubber) seal that is hanging low???
going to try and give it a good clean at work prior to finishing for the xmas break but does that look normal?

The orange seal means your intercooler is blown I think.
I couldn't see the orange seal on mine when i changed it, i only found out it was leaking when i tried cleaning it with paraffin, and it was leaking out the base. (If fluid leaks from it, air definitely will too).

Thanks. I cleaned it off a bit with water based degreaser and it was, leaking out of there. That's kind of good news in the fact I can get one bought ASAP. Delivery another problem though!
Do you know if there's any extra gubbins that come off to aid with getting it into place?
The guard looks like its welded to the chassis and there's a tubular surround that's making it a tight fit.....
Thanks again!

Boxing day update
Managed to get (but probably paid over the odds-on!) an intercooler from ECP (NISSENS Type) on Xmas eve and got the car back together and hour ago after about 3hrs, so thanks for the advice given on here!
Not the worst job I've had to do on a car, the most frustrating part was trying to remember where the different types of trim clips, self tappers, and bolts all come from! Was a tad worried about the bottom pipe gasket but it all seems OK so far..
Car is road tested and all sounds good, no noise from exhaust systems or rattles from trim etc, just need to find my Bluetooth plug to turn off the EML now and hope for the best!
Thanks again to those who replied and have a good break! (For those lucky enough anyway!)
